Two numbers decide your cable size: your machine's output amperage and your total lead length. Total length means the electrode lead and the work lead added together, because the current travels through both. Find your amperage in the left column, read across to your total length, and if you land between two sizes, go up to the larger (lower-number) gauge. These are typical copper ratings at roughly a 60 percent duty cycle, so verify against the data sheet for the exact cable you buy.

The pattern is simple: more amps or more distance means bigger cable, because a longer run drops more voltage and a bigger conductor fights it. High-output engine drives and long field runs are exactly where 4/0, or paralleled cable, earns its place.

Real welding leads are copper, and for good reason. Copper carries roughly 60 percent more current than aluminum of the same size, so a copper cable delivers more amperage in a smaller, more flexible package, which matters when you are dragging a lead around all day. Aluminum and copper-clad aluminum (CCA) cable is cheaper, but its higher resistance means more voltage drop, more heat, and a stiffer lead that fights you. For welding leads, buy fine-stranded copper and skip the CCA.
